How to Prepare a Driveway for Resurfacing

“Preparation is 80% of the job” is a cliché in the trades, but for concrete resurfacing it is genuinely and quantifiably true. The majority of resurfacing failures, delamination, cracking, peeling, trace back not to the overlay material itself, but to shortcuts or inadequacies in the preparation stage. This guide explains what proper preparation involves, what you should expect your contractor to do, and the specific conditions that affect Port Stephens driveways.

Quick answer (BLUF)

Proper driveway preparation before resurfacing involves mechanical grinding (not just cleaning), crack assessment and repair, oil decontamination, moisture testing, and joint management. This process typically takes one-third to one-half of the total project time. If a contractor’s quote includes only a brief mention of “surface preparation,” ask specifically what it entails, the answer reveals a great deal about the quality of the finished job.


Step 1: Initial inspection and assessment

Before any tools are picked up, a qualified contractor should walk the entire driveway and document:

  • Crack locations, types, and widths, distinguishing structural, thermal, and surface cracks
  • Hollow sections, found by tapping systematically (hollow sound = delaminated or voided area)
  • Oil and contaminant staining, location and estimated depth of penetration
  • Level variation, checking for panel settlement or steps between panels
  • Drainage direction, falls must be maintained or improved in the final surface
  • Existing coatings, any paint, sealer, or prior overlay must be identified and the adhesion checked

Step 2: Crack assessment and structural repairs

Cracks must be addressed before grinding. The treatment approach depends on whether cracks are:

Active (still moving):

  • Caused by ongoing subsidence, thermal movement, or seasonal moisture variation
  • Must be filled with flexible polyurethane filler that accommodates movement
  • The overlay must also honour the crack with a crack-bridging membrane or flexible strip to prevent reflective cracking

Dormant (stable):

  • Can be filled with rigid epoxy filler and ground flush
  • The overlay bonds over the repair

Step 3: Oil and contamination decontamination

Oil penetrates concrete pores and creates a chemical barrier that prevents overlay adhesion. This is a critical issue for driveways where vehicles park, virtually all residential driveways have some oil contamination, and many have substantial contamination at parking bays.

Treatment options:

  • Chemical degreaser, applied, agitated, and rinsed. Effective for moderate surface oil; may require multiple applications for deeper penetration.
  • Mechanical grinding, removing the top 2-3 mm of contaminated surface by grinding eliminates the contaminated layer entirely. This is the most reliable method.
  • Steam cleaning, effective for loosening oil from pores but typically used as a pre-treatment before grinding rather than a standalone solution.

In Port Stephens coastal areas, salt deposits from marine aerosol can also inhibit adhesion. A thorough freshwater rinse and, ideally, a mild acid wash or alkaline cleaner removes salt residues before grinding.


Step 4: Mechanical surface preparation (grinding)

This is the most important step and the one most commonly shortcut by budget operators. Diamond grinding (using a walk-behind or handheld angle grinder with diamond discs) achieves two things:

  1. Creates a surface profile, the concrete surface needs microscopic texture (a “CSP” or Concrete Surface Profile rating) for the overlay adhesive to mechanically grip. CSP 3-5 is typically required for spray-on and polymer overlays. Without this profile, the overlay is bonded primarily by chemistry, which is less reliable.

  2. Removes weak surface layers, the top paste layer of concrete is often softer, more porous, and more contaminated than the layer beneath. Grinding through this layer exposes the harder concrete matrix.

For a standard residential driveway, expect 1-3 grinding passes depending on surface condition. Heavily contaminated or previously coated surfaces may need more aggressive preparation.

Why not acid etching? Acid etching (applying hydrochloric or phosphoric acid to open surface pores) is an older technique that is:

  • Less consistent than grinding, it opens the surface unevenly
  • Ineffective on oil-contaminated areas
  • Risky near garden beds and waterways (Port Stephens stormwater drains to sensitive marine environments)
  • Not accepted as sufficient preparation by many quality overlay product manufacturers

Mechanical grinding is the standard for any quality resurfacing project.


Step 5: Vacuuming and cleaning after grinding

All grinding dust and loose material must be removed completely. This involves:

  • Industrial vacuum with fine-particle filtration
  • Air blowing of all cracks and edges
  • Final wipe-down of any remaining fines

Residual grinding dust left under an overlay creates a weak interface layer that contributes to delamination. This step takes time but cannot be rushed.


Step 6: Moisture testing

Before any primer or overlay is applied, the concrete moisture content must be checked. Methods:

  • Moisture meter reading, quick and indicative; a reading above 4% moisture content is a warning sign
  • Plastic sheet test, tape a sheet of plastic film to the slab for 16-24 hours; condensation on the underside of the film indicates moisture vapour transmission

If moisture is elevated, common in coastal Port Stephens after rain, in winter, or in low-lying areas near Raymond Terrace or waterfront lots, the contractor should either wait for the slab to dry or specify a moisture-tolerant primer system. Proceeding on a wet substrate is a recipe for delamination.


Step 7: Masking and protection

Before application begins, all adjacent surfaces must be protected:

  • Garden beds and plants (especially near acid treatments)
  • Kerb and footpath surfaces
  • Building walls and garage doors
  • Vehicles (remove from driveway and ideally from the property)

Concrete splatter is difficult to remove from glazed surfaces and fabric. Good masking is a mark of a professional contractor.


Step 8: Priming

The appropriate primer for the substrate and overlay system is applied and allowed to reach the correct tack level before the overlay coat begins. Primer choice depends on:

  • Substrate condition (sound, porous, or high-MVT)
  • Overlay system (spray-on, epoxy, micro-topping)
  • Site conditions (temperature, humidity)

Skipping the primer is a shortcut that sacrifices long-term adhesion.


FAQs

How long does preparation take compared to the actual overlay application?

On a typical 50-60 m² residential driveway, preparation often takes 3-5 hours, as long or longer than the overlay application itself. A full two-person day job often splits roughly 40% prep, 40% application, 20% masking and clean-up. If a contractor quotes a same-day turnaround on a large area with extensive cracking and oil staining, ask specifically how they will achieve adequate preparation in that timeframe.

Can I do any preparation myself to reduce costs?

You can legitimately prepare by: removing all vehicles and obstacles from the driveway, clearing any garden growth encroaching on the slab edges, and giving the surface a thorough hose-down the day before. What you cannot safely or effectively do yourself is mechanical grinding and contamination treatment, these require commercial equipment and expertise, and doing them inadequately creates more problems than it solves.

My driveway has a fresh oil stain from a car that was parked on it last week, will this affect my resurfacing?

Yes, potentially. Fresh oil that hasn’t penetrated deeply can be treated effectively with a degreaser and mechanical grinding. Inform your contractor of the stain location and when it occurred, they can assess penetration depth. A very fresh, localised stain is less problematic than years of accumulated contamination over a parking bay.
